{"id":93951,"date":"2020-08-15T12:00:00","date_gmt":"2020-08-15T12:00:00","guid":{"rendered":"https:\/\/industry-science.com\/?post_type=article&#038;p=93951"},"modified":"2024-04-16T16:32:13","modified_gmt":"2024-04-16T14:32:13","slug":"lithography-based-metal-manufacturing-new-additive-manufacturing-technology-to-produce-small-high-precision-metal-components","status":"publish","type":"article","link":"https:\/\/industry-science.com\/en\/articles\/lithography-based-metal-manufacturing-new-additive-manufacturing-technology-to-produce-small-high-precision-metal-components\/","title":{"rendered":"Lithography-based Metal Manufacturing"},"content":{"rendered":"\n<p class=\"wp-block-paragraph\">In der inzwischen \u00fcber 30-j\u00e4hrigen Geschichte der additiven Fertigung wurden die ersten industriell relevanten Anwendungen erst vor etwa 20 Jahren entwickelt. Vorreiter waren hierbei additive Fertigungsverfahren zur Herstellung von Teilen aus unterschiedlichsten Kunststoffen, die heute in gro\u00dfem Umfang in industriellen Entwicklungs- und Produktionsprozessen im Einsatz sind. Die fr\u00fche Phase der Industrialisierung metallischer additiver Fertigung begann Anfang der 2000er Jahre und erlangte zu diesem Zeitpunkt aufgrund ungen\u00fcgender Technologiereife nicht die erwartete industrielle Resonanz.<\/p>\n\n<p class=\"wp-block-paragraph\">Aufgrund der hohen Komplexit\u00e4t der Anforderungen dauerte es einige Jahre, bis sich die Bem\u00fchungen einzelner Pionierunternehmen auszahlten und im Laser-Powder-Bed-Fusion-Verfahren (L-PBF), auch unter der Bezeichnung Laserschmelzen (SLM) bekannt, der Einstieg in die industrielle Fertigung gelang.<\/p>\n\n<p class=\"wp-block-paragraph\">Unterst\u00fctzt durch den zu diesem Zeitpunkt vorherrschenden allgemeinen Hype um den 3D-Druck, erkannten zahlreiche Branchen die m\u00f6glichen Potenziale dieser Technologie. Aufgrund komplexerer und werkzeugintensiver Produktionsprozesse bei der klassischen Fertigung von metallischen Bauteilen verspricht der Einsatz der werkzeuglosen, additiven Fertigungsverfahren zur Herstellung von metallischen Bauteilen einen gegen\u00fcber Kunststoffen noch gr\u00f6\u00dferen Mehrwert. L-PBF ist heute aufgrund seines relativ hohen Technologiereifegrads das verbreitetste, additive Fertigungsverfahren im Metallbereich. Die gro\u00dfe Anzahl von Parametern und die komplexen thermischen Prozesse erfordern f\u00fcr einen erfolgreichen Einsatz allerdings eingehendes Prozessverst\u00e4ndnis, welches nur durch intensive praktische Anwendung der Technologie zu erlangen ist.<\/p>\n\n<p class=\"wp-block-paragraph\">Technologische und wirtschaftliche Herausforderungen, bauteilspezifisch aufwendige Nacharbeitsprozesse sowie Einsatzgrenzen insbesondere bei kleinen Bauteilen mit hoher Detailgenauigkeit oder Oberfl\u00e4cheng\u00fcte r\u00fcckten in den letzten Jahren verst\u00e4rkt sinterbasierte additive Fertigungsverfahren als Alternative zu L-PBF in den Fokus. In diesen Verfahren wird \u00fcber einen 3D-Druckprozess zun\u00e4chst ein sogenanntes Gr\u00fcnteil hergestellt, das aus Metallpulver besteht und durch einen verfahrensspezifischen Binder in Form gehalten wird. Dieses Gr\u00fcnteil wird im zweiten Prozessschritt vom Binder befreit und im Anschluss gesintert, wodurch ein dichtes rein metallisches Bauteil entsteht. Sinterbasierte additive Fertigung verspricht unter anderem eine h\u00f6here Produktivit\u00e4t und damit kosteng\u00fcnstigere Bauteile sowie geringere geometrische Einschr\u00e4nkungen und eine breite Palette m\u00f6glicher Werkstoffe.<\/p>\n\n<p class=\"wp-block-paragraph\">Derzeit sind vor allem drei sinterbasierte additive Technologien im Fokus industrieller Anwender. Es handelt sich dabei um die Material Extrusion (MEX), das Binder-Jetting (MBJ) und das Lithography-based Metal Manufacturing (LMM). Die Material Extrusion (auch als Filamentdruck oder FDM bekannt) ist bereits im Kunststoffbereich aufgrund der einfachen Handhabung und geringen Maschinenkosten sehr weit verbreitet. Beim Metal-MEX-Verfahren wird ein mit Metallpulver gef\u00fclltes Filament \u00fcber einen Druckkopf auf eine Bauplattform schichtweise zu einem Gr\u00fcnteil extrudiert.<\/p>\n\n<p class=\"wp-block-paragraph\">Das Binder-Jetting ist im Metallbereich eine noch relativ junge Technologie, die jedoch gro\u00dfes Zukunftspotenzial durch hohe Genauigkeit und h\u00f6chste Produktivit\u00e4t verspricht. Dabei wird analog zum Prinzip eines Tintenstrahldruckers ein Binder auf ein Pulverbett gespritzt, der die Metallpulverpartikel an den entsprechenden Stellen verbindet. Durch Absenken der Bauplattform und Wiederholung des Prozesses entsteht ein schichtweise aufgebautes Gr\u00fcnteil. Die LMM-Technologie ist aktuell das j\u00fcngste sinterbasierte Fertigungsverfahren f\u00fcr Metalle.<\/p>\n\n<p class=\"wp-block-paragraph\">Es basiert auf einem lithographischen Ansatz, bei welchem ein photosensitiver Binder durch Maskenbelichtung die Pulverpartikel in Form h\u00e4lt. Lithographische additive Fertigungsverfahren gelten allgemein als Verfahren mit h\u00f6chster Pr\u00e4zision und Aufl\u00f6sung. Die LMM-Technologie nutzt diese Vorteile zur Herstellung von Metallteilen mit exzellenter Oberfl\u00e4chenqualit\u00e4t.<\/p>\n\n<h2 class=\"wp-block-heading\">Chancen und Herausforderungen des 3D-Metall-Drucks<\/h2>\n\n<p class=\"wp-block-paragraph\">Die additiven Fertigungsverfahren von Metallbauteilen bieten einerseits vielversprechende Chancen, stehen jedoch auf der anderen Seite auch einigen wirtschaftlichen und technischen Herausforderungen gegen\u00fcber, die den fl\u00e4chendeckenden Einsatz der additiven Fertigung hemmen.<\/p>\n\n<p class=\"wp-block-paragraph\">Die additive Fertigung wird im Allgemeinen als teurer Produktionsprozess wahrgenommen. Analysiert man die Kostentreiber in deren Prozesskette, so lassen sich vor allem zwei relevante Faktoren identifizieren. Diese sind zum einen hohe Investitionskosten f\u00fcr die Anlagentechnik, die verbunden mit langen Druckzeiten zu hohen Bauteilkosten f\u00fchren, sowie zum anderen kostenintensive Nacharbeitsaufw\u00e4nde. Die hohen Investitionskosten ergeben sich einerseits aus geringen Anlagenst\u00fcckzahlen und andererseits, insbesondere bei den pulverbasierten Verfahren, durch anspruchsvolle Arbeits- und Gesundheitsschutzeinrichtungen. Verbunden mit der Tatsache, dass die additive Fertigung umfangreiches Expertenwissen in Bezug auf Bauteilkonstruktion, Anordnung der Bauteile im Bauraum und Parametrierung der Maschinen erfordert, ist bei vielen Unternehmen eine gewisse Investitionszur\u00fcckhaltung zu erkennen.<\/p>\n\n<p class=\"wp-block-paragraph\">Neben den hohen Investitionskosten sind heute bei additiven Fertigungsverfahren f\u00fcr Metalle mehr oder weniger aufwendige Nacharbeitsschritte erforderlich, die sich aus den jeweiligen Anforderungen an Oberfl\u00e4chenqualit\u00e4t und Bauteilgenauigkeit ergeben. Die Gr\u00fcnde hierf\u00fcr sind beispielsweise der Treppenstufeneffekt aufgrund des schichtweisen Aufbaus, prozessbedingte Oberfl\u00e4chenrauhigkeiten, mangelnde Ma\u00dfhaltigkeit sowie Formabweichungen durch Eigenspannungen infolge thermischer Prozesse und das nachtr\u00e4gliche Entfernen prozessbedingter St\u00fctzstrukturen. Nach einer Studie von Roland Berger verursacht die Nacharbeit bei L-PBF gefertigten metallischen Bauteilen zus\u00e4tzlich zu den Druckkosten weitere Kosten zwischen 60 % und 300 % [1, 2] und haben damit einen wesentlichen Einfluss auf die Wirtschaftlichkeit der entsprechenden Anwendung.<\/p>\n\n<p class=\"wp-block-paragraph\">H\u00f6here Genauigkeit des Druckprozesses, der Entfall der Notwendigkeit von St\u00fctzstrukturen und die M\u00f6glichkeit, nicht-schwei\u00dfbare Werkstoffe wie Hartmetalle oder hochkohlenstoffhaltige St\u00e4hle zu verarbeiten, lassen f\u00fcr sinterbasierte additive Fertigungsverfahren eine massive Kostenreduktion und Steigerung des Produktionsvolumens erwarten.<\/p>\n\n<p class=\"wp-block-paragraph\">Ein wichtiger Aspekt, der die Effizienz der additiven Fertigung in diesem Kontext erheblich steigert, ist dabei die Ber\u00fccksichtigung additiver Fertigungsmethoden bereits im Entwicklungsprozess. Dies bedingt einen Wandel im aktuell \u00fcberwiegenden Bestreben, Bauteile, die mit dem Hintergrund einer subtraktiven, spanenden Bearbeitung konstruiert wurden, nun in unver\u00e4nderter Form additiv zu fertigen. Auf diese Weise k\u00f6nnte in naher Zukunft ein breites Spektrum an Anwendungen wirtschaftlich mit additiver Fertigung hergestellt werden [3]. Insbesondere f\u00fcr kleine, formkomplexe Pr\u00e4zisionsbauteile mit hohen geometrischen und\/oder Oberfl\u00e4chenanforderungen ist dabei das LMM-Verfahren eine hochinteressante Technologie.<\/p>\n\n<h2 class=\"wp-block-heading\">Die LMM-Technologie<\/h2>\n\n<p class=\"wp-block-paragraph\">Die Lithography-based Metal Manufacturing-Technologie ist ein neuartiges, additives Fertigungsverfahren zur Herstellung von h\u00f6chstpr\u00e4zisen, kleinen Metallbauteilen. Diese lithographiebasierte Technologie ist eine Kombination und Weiterentwicklung der Prozesse der Vat-Polymerisation (VP) und des Metallpulverspritzgie\u00dfens (MIM). Dabei wird das Ausgangsmaterialgemisch aus Metallpulver und einem Photopolymer, der sogenannte Feedstock in einem Materialreservoir gespeichert. Diese wird dann durch einen Projektor lokal belichtet. In den belichteten Bereichen h\u00e4rtet das Photopolymer aus und h\u00e4lt so das Metallpulver in Form. Auf diese Weise werden schichtweise Gr\u00fcnteile hergestellt (Bild 1).<\/p>\n<\/div>\n<\/div>\n\n<p class=\"wp-block-paragraph\">Nach dem Druckprozess befinden sich die Gr\u00fcnteile im Bereich der Bauplattform innerhalb eines Materialblocks und sind von unbelichtetem Feedstock umgeben. Um die Gr\u00fcnteile aus dem Materialblock zu extrahieren, wird dieser auf ca. 50 \u00b0C erhitzt, wodurch der unbelichtete Feedstock schmilzt und abflie\u00dft, sodass die Gr\u00fcnteile freigegeben werden. Der abgeflossene Feedstock kann ohne Materialverlust f\u00fcr weitere Druckvorg\u00e4nge genutzt werden. Die Gr\u00fcnteile werden anschlie\u00dfend in einem Ultraschallbad oder mithilfe eines manuellen Reinigungsprozesses von anh\u00e4ngenden unbelichteten Feedstockresten befreit. Auf diese Weise k\u00f6nnen nahezu 100 % des Ausgangsmaterials genutzt werden. Dadurch bietet die LMM-Technologie auch die optimalen Voraussetzungen zur Verarbeitung von Edelmetallen [4].<\/p>\n\n<p class=\"wp-block-paragraph\">Die thermische Entbinderung des Photopolymers und das Sintern der Bauteile auf eine Enddichte zwischen 96 und 99 % erfolgen in einem zweistufigen Verfahren in einem MIM-Sinterofen unter Schutzatmosph\u00e4re. Die gesinterten Teile sind ca. 20 % kleiner als die gedruckten Gr\u00fcnlinge, wobei der genaue Sinterschwindungsfaktor von der verwendeten Materialzusammensetzung abh\u00e4ngt und eine sehr hohe Reproduzierbarkeit aufweist [4, 5].<\/p>\n\n<p class=\"wp-block-paragraph\">F\u00fcr die Gr\u00fcnteilherstellung kommt eine Maschine der Incus GmbH zum Einsatz. Die MetShape GmbH ist auf die Folgeprozesse des Drucks spezialisiert und agiert als Entwicklungspartner der Incus GmbH. Vorteil der Technologie (Bild 2) sind insbesondere die hohe Aufl\u00f6sung und Pr\u00e4zision sowie die gute Oberfl\u00e4chenqualit\u00e4t, wodurch kleine, komplexe und filigrane Metallbauteile in bisher nicht erreichbarer Qualit\u00e4t hergestellt werden k\u00f6nnen.<\/p>\n<\/div>\n<\/div>\n\n<p class=\"wp-block-paragraph\">Zudem werden bei der LMM-Technologie, im Gegensatz zu anderen additiven Fertigungsverfahren, keine St\u00fctzstrukturen ben\u00f6tigt und die Bauteile k\u00f6nnen dreidimensional im Bauraum angeordnet werden, wodurch die Bauraumnutzung maximiert werden kann. LMM-Bauteile haben eine sehr hohe Endkontur- und Oberfl\u00e4cheng\u00fcte, weshalb zeit- und kostenintensive Nacharbeit vermieden bzw. je nach Anforderung auf ein Minimum reduziert werden kann. Mithilfe der LMM- wie auch der MBJ-Technologie k\u00f6nnen deutlich scharfkantigere Geometrien erzeugt werden, als mit der MEX-Technologie, bei welcher der Materialauftrag raupenf\u00f6rmig und damit stets in abgerundeter Form erfolgt. Weiterhin k\u00f6nnen mit der LMM-Technologie Gr\u00fcnteile hoher Festigkeit erzeugt werden, was insbesondere bei filigranen Bauteilen einen Vorteil gegen\u00fcber der MBJ-Technologie darstellt.<\/p>\n\n<p class=\"wp-block-paragraph\">Wie in Bild 3 zu sehen, ist der Einsatz der LMM-Technologie insbesondere im Bereich von Klein- und Kleinstbauteilen bis ca. 30 g Bauteilgewicht bei kleinen bis mittleren Jahresst\u00fcckzahlen sinnvoll. Hiermit f\u00fcllt die LMM-Technologie eine L\u00fccke, die bisher weder durch die MIM-Technologie noch durch andere additive Fertigungsverfahren in wirtschaftlich sinnvoller Weise abgedeckt werden konnte. Da beim LMM-Verfahren im Vergleich zum werkzeuggebundenen MIM keine hohen Initialkosten durch Beschaffung eines Spritzgusswerkzeugs anfallen, sind kleine St\u00fcckzahlen, hohe Variantenvielfalt und damit hohe Flexibilisierung des jeweiligen Bauteilspektrums ohne Lagerkosten m\u00f6glich. Aufgrund der hohen Gr\u00fcnteilfestigkeit kann bei LMM-Bauteilen eine deutlich h\u00f6here Abbildungsgenauigkeit als bei MBJ-Bauteilen erzielt werden, au\u00dferdem sind Mikrobohrungen ab einem Durchmesser von 100 \u00b5m und Wandst\u00e4rken ab 0.1 mm m\u00f6glich [6].<\/p>\n\n<p class=\"wp-block-paragraph\">Die LMM-Technologie bietet so auch die M\u00f6glichkeit f\u00fcr neue Anwendungen, beispielsweise im Bereich der Mikrodosierung. Derzeit k\u00f6nnen neben 316L auch die Werkstoffe 17-4PH und Titan Grade V verarbeitet werden. Weitere Werkstoffe wie Werkzeugst\u00e4hle und Edelmetalle befinden sich im Qualifizierungsprozess.<\/p>\n\n<p class=\"wp-block-paragraph\">Ansprechpartner f\u00fcr Dienstleistungen rund um die LMM-Technologie ist die MetShape GmbH. The goal of this article is to develop a sensor-based approach for capturing and evaluating multiple inspection characteristics. The use of machine learning models to detect objects and derive relevant information forms the basis for linking current condition to construction schedule. While traditional ergonomic approaches are based primarily on percentile logic and thus address only a portion of the user population, the integration of digital technologies opens up new possibilities for the dynamic and individualized adaptation of work systems. This article presents a conceptual framework for inclusive work system design that integrates standardization, automation, and adaptability. Methodologically, the article is based on a conceptual analysis of existing approaches from ergonomics and human-centered design. Because labor supply can only be expanded to a limited extent, there is a growing focus on designing work systems with productivity in mind. Autonomous systems offer significant potential in this regard. Their implementation requires not only technical adjustments but, above all, changes in organization, skills, and work design. Building on the Profiting From Innovation Framework, this study examines how integrative capabilities manifest for complementors through cooperative routines. Based on a systematic literature review of Scopus-indexed studies from 2020 to mid-2025 focusing on the microfoundation \u201corchestrating ecosystem actors\u201d, we identify two routine clusters. Complementors cooperate with other complementors via partner sensing, scouting, coalitions, resource sharing, and risk allocation while protecting critical assets. They cooperate with platform owners via multichannel boundary spanning, quality signaling, governance compliance, boundary resource integration, and co-development, while facing the risk of owner entry.
